What Is Puzzle Printing?

Puzzle printing is the custom production of jigsaw puzzles by printing an image, artwork, or design onto a substrate: typically cardboard, wood, magnetic sheet, or plastic: then die-cutting the printed sheet into interlocking pieces. The resulting puzzle can be reassembled by the end user to recreate the original image.

While traditional jigsaw puzzles date back to the 1760s (when John Spilsbury mounted a map onto wood and cut it into pieces for geography lessons), modern puzzle printing has evolved into a sophisticated manufacturing process. Today, custom puzzles serve a wide range of applications: personalized photo gifts for weddings and anniversaries, educational tools for children, promotional items for brand awareness campaigns, retail products for game and toy stores, and collectible souvenir items for tourism and events.

The global puzzle market was valued at approximately $9.9 billion in 2025, driven by the resurgence of analog entertainment, the gift market, and the growing trend of branded merchandise as a marketing channel. At ZXC Print, we produce puzzles that match or exceed retail quality standards, using high-end substrates and precision die-cutting tools. Each puzzle undergoes fit testing before shipping to ensure every piece locks together smoothly without forcing or gaps.

Puzzle Material Options

The substrate you choose determines the weight, durability, feel, and cost of your final puzzle. Each material suits different use cases.

Composite options: Foam-core mounting (EVA foam backed) is available for lightweight stand-alone display puzzles and children's floor puzzles. Contact our sales team for specialty material requirements.

Sizes, Piece Counts & Pricing Factors

Puzzles can be produced in any size from mini (A6 / 105 × 148 mm) to large poster format (up to 1000 × 700 mm). The piece count and complexity of the die determine the unit price.

Pricing factors: Unit cost is primarily driven by piece count (more pieces = more complex die = higher cost), substrate material, puzzle size, and order quantity. Per-unit costs drop significantly at 1000+ sets. Minimum order quantity is typically 100 sets for standard cardboard puzzles and 250 sets for wood or specialty materials.

Custom shapes: Puzzles cut in the outline of a product shape (e.g., a car silhouette for an automotive brand) require a custom steel-rule die. Die charges range from $150–$500 depending on complexity. The die is a one-time cost: reorders do not incur a new die charge.

Printing & Finishing Options

Puzzle printing at ZXC Print offers flexible production configurations to match your image quality requirements and budget.

Surface finishes:

• Glossy lamination, Vibrant, reflective finish that enhances image saturation. Good for photography-based puzzles.
• Matte lamination, Non-reflective, soft-touch finish that resists fingerprints. Preferred for artwork reproductions and high-end products.
• Linen texture, Embossed fabric-like surface that reduces glare. Most closely mimics traditional jigsaw puzzle board texture. Popular with puzzle enthusiasts.
• Spot UV, Selective high-gloss accent on logos, titles, or specific design elements on a matte background.
• Hot foil stamping, Metallic accent (gold, silver, copper) on packaging or selected puzzle pieces (typically the box cover rather than the pieces themselves).

The Puzzle Manufacturing Process

Every custom puzzle at ZXC Print follows a controlled production workflow to ensure consistent quality, precise fit, and vibrant color reproduction.

1. Design & Artwork Submission, You send your image, artwork, or photo as a high-resolution file (300 DPI minimum, CMYK, TIFF or PDF preferred). Alternatively, request our design assistance for layout and image optimization. We provide free artwork checking before production.
2. Prepress & Proofing, Our pre-press team prepares a digital color proof for your approval. This step catches common issues such as RGB-to-CMYK color shift, low resolution, missing bleed, or incorrect file formats. No production begins without your written approval.
3. Printing: The approved image is printed onto the selected substrate using either CMYK offset (long runs) or UV digital (short runs). Color consistency is monitored inline throughout the run, with periodic pull-and-check against a certified proof.
4. Mounting & Lamination: The printed sheet is mounted to the core puzzle board (cardboard, wood, or plastic) using solvent-free adhesive under controlled pressure and temperature. Lamination is applied at this stage if specified. The board then rests in a conditioning room (24 hours minimum) to stabilize flatness.
5. Die-Cutting: A custom steel-rule die, designed specifically for your piece count and shape, cuts the mounted board into interlocking puzzle pieces. The die is precision- CNC-bent from Swedish steel rule and mounted in a plywood base. It is then mounted in a hydraulic press that applies 60–100 tons of pressure to cut through the board cleanly without tearing the printed surface.
6. Piece Separation & Quality Inspection: After die-cutting, the puzzle remains in sheet form but with fully separated pieces. Each puzzle sheet is visually inspected for incomplete cuts, lifted surface, or color defects. A sample puzzle from every production batch is manually assembled to verify correct fit: every piece must lock smoothly without gaps or excessive tightness.
7. Packaging, Puzzles are packed into boxes or shrink-wrap as specified. Packaging options include: retail-grade puzzle boxes with your image on the cover, shrink-wrapped flat packs for budget-friendly promotions, and custom-designed boxes with QR codes, branding, or cellophane windows. A reference image of the completed puzzle is typically included.
8. Shipping, Finished puzzles are palletized, strapped, and shipped via air freight (5–7 business days to most destinations) or sea freight (20–30 days for large-volume orders). Door-to-door delivery is available to 50+ countries.

The entire process from artwork approval to shipment typically takes 10–15 business days for standard cardboard puzzles and 15–20 business days for wood or specialty material puzzles.
